Tufa Casting — The Ancient Art of Navajo Silver

Pick up a tufa cast piece and you will feel the difference before you see it. The surface is not smooth. It is not polished to the uniform finish of mass-produced jewelry. It carries texture — an organic, slightly rough character that comes from the stone in which it was born. That texture is not a flaw. It is the point. It is proof of process, the physical record of a method that has been practiced by Navajo silversmiths for well over a century, and that no industrial process has ever successfully replicated.

What Tufa Casting Is

Tufa casting is a lost-mold casting technique in which molten sterling silver is poured into a mold carved by hand from tufa stone — a soft, porous volcanic rock formed from compressed ash and mineral deposits. The silversmith carves the design directly into the flat face of a tufa block, creates a matching back plate with a channel for the silver to enter, binds the two halves together, and pours molten silver into the mold. The silver fills every carved detail, cools, and is released from the stone.

Because the mold is destroyed or significantly altered in the process, no two tufa cast pieces are ever identical. Each pouring produces a unique object whose surface carries the marks of that specific mold, that specific stone, and that specific pour. This is not a quality limitation — it is the defining characteristic of the technique. A tufa cast piece is inherently one of a kind in a way that no other silversmithing method can claim.

The Material: What Is Tufa Stone?

Tufa is a sedimentary rock formed from calcium carbonate or silica deposited by mineral-rich springs or volcanic activity. The variety used by Navajo silversmiths is a volcanic tufa — compressed volcanic ash that has been lithified into a soft, workable stone. It is porous enough to absorb gases during the pour (which prevents air bubbles from forming in the silver) and soft enough to carve with hand tools, yet dense enough to hold the detail of a carved design through a pour without crumbling.

The choice of tufa stone is itself a skill. Silversmiths who work in this technique develop judgment about which stone will hold fine detail, which will produce the richest surface texture, and which is too soft or too dense for a given design. The stone is as much a material in the finished piece as the silver itself.

The Process

A skilled silversmith working in tufa casting moves through several distinct stages:

  1. Stone preparation — The tufa block is cut flat and sanded smooth on the carving face. The silversmith inspects the stone for cracks or voids that would compromise the mold.
  2. Design carving — The design is carved directly into the stone using hand tools — awls, gravers, and files. This is where the artist's vision enters the process. The depth, angle, and character of the carving determine the final appearance of the cast piece. There is no undoing a carving mistake.
  3. Gate and vent channels — A channel is carved to allow molten silver to enter the mold, and vent channels are added to allow displaced air to escape during the pour.
  4. Mold assembly — The carved face and a flat back plate are bound tightly together, typically with wire, creating the enclosed cavity that will receive the silver.
  5. The pour — Sterling silver is melted and poured quickly and cleanly into the gate channel. The pour must be done with confidence — hesitation creates cold shuts and surface defects in the casting.
  6. Release and finishing — Once the silver has cooled, the mold is broken apart to release the casting. The piece is cleaned, any flash (excess silver at seams) is removed, and finishing work begins. Some silversmiths polish selected areas to contrast with the raw tufa texture; others leave the surface largely as-cast.

What Tufa Casting Looks Like

The characteristic tufa cast surface is immediately recognizable once you know it: a slightly granular, organic texture across the silver that reads differently from every angle. In some pieces this texture covers the entire surface; in others it is contrasted with polished areas or with stampwork applied after casting. The texture holds shadow in a way that smooth silver does not, giving tufa cast pieces a depth and dimension that photographs rarely capture fully.

Design elements cast in tufa can range from simple geometric forms — grooves, ridges, open shapes — to complex figural work like the Hummingbird Kachina motifs that Lester James carves directly into his molds. The limitation is the silversmith's carving skill, not the technique itself.

Tufa Casting vs. Sand Casting vs. Lost Wax Casting

Tufa casting is one of several mold-based silversmithing techniques, each producing a different surface character:

  • Tufa casting — Hand-carved volcanic stone mold. Rough, organic surface texture. Mold destroyed or altered with each use. Uniquely Navajo in its cultural association.
  • Sand casting — Compressed sand mold, typically formed around an existing object. Smoother than tufa but still shows casting texture. Also traditional in Navajo silversmithing.
  • Lost wax casting — A wax model is created, invested in plaster, burned out, and replaced with metal. Allows extremely fine detail but produces a smoother, more uniform surface. Used in commercial and studio fine jewelry production worldwide.

Tufa casting is the most labor-intensive and least reproducible of the three. It is also the most distinctly Navajo in character and the most immediately identifiable in finished form.
